I needed to build a large cavern system and did not want to make a lot of tiles so I used a black poster board and traced out the edges of the cavern and then used the spray foam insulation to create the wall. I drew out the cave section onto two poster boards and it allowed me to create the expansive system very quickly.
The foam insulation expands so be very conservative on your walls as it will expand a bit. Also you need to allow it to dry over night before you can paint it.
I also recommend you cut the nozzle down to about 1.5-2 inch long nozzle so you can control the flow and clean out the nozzle when you are done. One of the things about the foam cans is that they do not expect you to reuse the can because the nozzle clogs. Remove the nozzle after wards and blow it out and then clean it out with a small toothpick or such. I also used a drill bit to clean out the can nozzle. Just twirl the drill bit between your fingers to the clean out and residual foam in the stem of the can. It seems like a lot of trouble but you can make awesome rocks and boulders with the foam.

Here is the finished board with a mini and a cool T-rex skeleton I bought at the Dollar store for....$1! We are playing Shackled City and they are to encounter a skeletal T-rex and this toy is a perfect scale for the game. Score. Attachments:

UPDATE
I went to use the foam can today and it refused to spray. It was full but somehow it would not spray. So my recommendation is to have all of your spray projects ready at once because once you start spraying the foam you cannot stop and return later. I did once but was unable to use it the third time.
A can of it caist about $6 so it may not be in the spirit of DM Scotty of cheap approach to D&D but it does make awesome rock and boulder structures.

Well one thing that you could do is instead of planning out a bunch of dungeons so you can use the foam spray in one shot, make them modular. Make some generic rooms and passages, so you can put them together in many different ways. this way you can use up the can, and also set yourself up for cavern projects for the future.

Here is the finished cave system....there is glowing fungus (green) on the walls which allow it to be illuminated but I will probably cover it in poster board and reveal it as they move further back into the cave and encounter the creatures within Attachments:

Here is my hand sculpted beholder I made using Apoxie products (http://www.avesstudio.com/). Great product for sculpting and making objects..becomes hardened over time...~45 minutes so you can texture it as it gets firmer. Attachments:

Nice cave system and beholder. Apoxie sculpt is what I use to modify minis...I love the poster board idea but I would trim the excess on the edges.

I had a can, bran new, and the trigger broke off. So for a bit of fun we took it out side and shot it with a crossbow. Foam shot out like gore it was awesome

I haven't played with it in several years, but Great Stuff used to be reusable if you left the straw on the can and left some to form a plug on the end (like a mushroom). When it was time to use it again, you could twist the plug out and get a few more uses out of it before the nozzle had completely sealed. Of course, it didn't really help much if the plug broke off in the tube.
